LEL vs Air-Assist Airless vs Conventional — Which Technology?
Every gun above falls into one of three atomization families. The right one depends on what you value most.
LEL (Low Emission Laminator) is ' MACT-compliant non-atomizing platform. Instead of blowing the material apart with air, the gun uses fluid pressure and a specially shaped tip to lay material down as a low-velocity stream. Result: dramatically less overspray, less monomer emission, and cleaner booth air. Trade-off: the finish quality is optimized for mold related spray out. Choose LEL when working in a mold and trying to maximize efficiency
Air-Assist Airless (AAA), exemplified by Graco's RS platform, splits the difference. Material is atomized by high fluid pressure (like true airless), but a small amount of low-pressure air shapes the fan pattern (like conventional). AAA typically gets the best finish atomization on molds and finish-critical parts as well as non mold spray applications . Trade-off: the atomization spray still puts more monomer in the air than a non-atomizing LEL gun.
Conventional is the classic air-atomization gun (Binks 2100 GW, Trophy Vinyl Ester, etc.). Simplest to operate, lowest equipment cost, but transfer efficiency is the lowest of the three — more material lost to overspray means more filter changes, more cleanup, and more material cost per part. Choose conventional for low-volume production, repair work, or when you're pairing with an existing pressure pot to keep total investment down.
Internal Mix vs External Mix Catalyst — Which for Gel Coat?
Internal mix guns blend catalyst inside the spray gun before spraying. Advantages: less catalyst fume in the booth (better operator air quality), and the sprayed material is fully catalyzed at the point it leaves the gun. Disadvantage: if the operator doesn't flush the gun promptly at end of shift, the gel coat sets up inside the mix chamber — and rebuilding a gun is a bad way to start a Monday.
External mix guns inject catalyst at the tip, downstream of the gun body. Advantages: the operator can visually confirm catalyst is dispensing every trigger pull (a critical safety check when you're spraying multiple thousand square feet a day), and end-of-shift flushing is much more forgiving. Disadvantage: more catalyst smell in the booth.
Rule of thumb: if you have a seasoned operator who never misses the flush, internal mix wins on air quality. If your operators rotate or you want the visual confirmation of catalyst mixing, external mix wins on operational safety. External mix also has a lower learning curve — pick it if you're onboarding newer operators or running multiple shifts.
Tip Size — What Fluid Tip Do I Need for Gel Coat?
Gel coat is thicker than resin (closer to latex paint than to liquid honey), but you lay down far less of it per pass — typical build is only 18-21 mils. That means gel coat wants a smaller fluid tip than resin.
- Gel coat starting point: 0.021" (21 thousandths) fluid tip. This is the industry-standard baseline for most gel coats.
- Resin wet-out: 0.052" (52 thousandths) or larger. You're moving much more volume, so the orifice has to open up.
- Vinyl ester: Similar to resin — 0.052" or larger. Some formulations run better with a carbide-tipped nozzle for wear resistance.
Every product family above accepts a range of tips — always specify the tip separately from the gun when ordering (Binks Century models require a "62" LEL tip or 0.036" AA tip, Graco RS tips are marked with a 4-digit spray-pattern code). If you're new to a gun, order one tip in your target size and one one size smaller — spray a test panel with both, keep the one that atomizes cleanly at your working fluid pressure.
When Do You Need a Chopper Gun (Not Just a Wet-Out Gun)?
A chopper gun introduces chopped fiberglass strand into the resin stream at the tip. It replaces the labor of hand-laying chopped-strand mat — which sounds like a labor win, but it isn't always. Choppers make sense when:
- Your production volume justifies the fixed cost. Chopper strand is cheaper than pre-cut mat, but the equipment is expensive and some operators don't like holding the extra weight. Additionally they work well for
- You're producing small-to-mid parts on movable molds. A chopper shines when the mold comes to a fixed spray booth and you can spray it from all angles. For a large fixed boat mold, chopper overspray becomes a headache — most boat builders only chop the first layer.
- You have the air supply for it. Choppers are air-hungry. A 1/2" air hose is the minimum — undersized air line will bog down the cutter and short-choke the glass strand.
"Unless you're a big boat company or you're building small parts in high volume, you probably don't need a chopper. Most of your material is going to be wet-out resin anyway, and a wet-out gun can be used by anyone — a chopper needs a dedicated trained operator." Frequently Asked Questions
Can a gel coat gun be used for resin?
Yes — the same gun body sprays both, you just swap to a larger fluid tip for resin (typical: 0.052" for resin, 0.021" for gel coat). Some resin-only "wet-out" guns are set up slightly differently to deliver more material per pass since you're wetting out fabric, but any gel coat gun will work for resin with the right tip.
Do I need a separate rig for gel coat and resin?
Ideally yes. Resin typically uses a red catalyst that will contaminate white gel coat — the color transfer alone will ruin a job.
What's the difference between LEL, Air-Assist Airless, and Conventional for gel coat?
LEL (Binks Century family) reduces overspray by up to 65% and cleans up the booth air — best for compliance and material savings. Gel coat sets up faster than paint — you can't stop-and-start the way you would with automotive spraying. Trigger the gun at the start of the pass and hold it until you're off the mold.
Is a heater kit worth it on a gel coat rig?
In cold climates, yes — cold gel coat sprays with poor atomization and inconsistent build. But you have to have an operator who remembers to turn the heater OFF at end of shift. Should I use a flow meter or a pressure gauge?
A pressure gauge tells you what's coming out of the pump; a flow meter tells you what's actually flowing to the gun. A pressure gauge can give a false reading if there's a blockage downstream — you'll see plenty of pressure and no material flowing. For gel coat and resin work where consistent build matters, a flow meter is the more honest instrument. Add one if you're troubleshooting inconsistent mils.
